Here is my husband working on the construction of his Claymore for Anime Boston 2009. Our group is cosplaying from Kingdom Hearts 2 and my husband and I have been assigned the task of building and painting all the weapons. Right now the Claymore is still a work in progress but i will update again with more progress photos as we finish up.

umm can i ask if that is foam board? or erm not sure about what they call it, foam insulation boards? im planning to my 1stcosplay as squall and im thinking can i use that kind of foam and thicknessand just shape it or cut+ sand it ?
Yes this was made out of pink insulation foam boards. I actually have progress shots of the Gunblade we made for our Squall cosplayer. We used a combination of the pink insulation foam and the white foam board you can buy at craft stores. [link][link][link]

I honestly can't remember how much the insulation foam cost. I asked my husband and he said between $15-$30, but we purchased so many supplies that year (and didn't really keep track of spending O_o) that I can't recall exactly how much we spent on board specifically. You can buy the foam at Home Depot, so checking your local store would be best for prices. I do believe we were able to fit both the front and back pieces of the Claymore on one board though. Sorry I can't be of more help
It was a thought but in reality it's just too time consuming and right now we are working on more weapons for our cosplay at Anime Boston 2010...but maybe at some point down the road (when we have some free time) we'll reconsider making some to sell.
